PVC Badge Printer Technical Design Parameters Overview
Photo ID badge artwork must be prepared for the printing method, printer resolution, card material, and production features that will be used. These parameters affect image resolution, edge coverage, color reproduction, backside orientation, lamination, and the placement of functional elements.
Before approving a badge design, confirm the intended printer model and production configuration. Manufacturer specifications and the approved eXpress badging® production requirements control when they differ from these general guidelines.
Direct-to-Card and Reverse-Transfer Printing
Most photo ID badges are produced using either direct-to-card or reverse-transfer dye-sublimation printing.

Direct-to-card printing is commonly used for routine onsite badge issuance. Reverse-transfer printing is often selected when a project requires improved edge coverage, higher-resolution output, printing on technology cards, or additional production features.
The printer’s stated resolution describes its output capability. It does not improve low-resolution source artwork automatically. Enlarging or resampling a low-resolution image cannot recreate details that were not present in the original file.
Artwork Resolution
Prepare artwork at its intended print size using the resolution appropriate for the selected printer:
- Use properly prepared 300-DPI artwork for badges produced on a 300-DPI printer.
- Use native 600-DPI artwork when taking advantage of a 600-DPI reverse-transfer printer.
- Do not enlarge a low-resolution image merely to change its reported DPI.
- Preserve the original proportions of logos, photographs, and other graphics.
- Use vector or high-resolution source artwork whenever available.
- Review small type, fine lines, detailed security artwork, and barcodes at the actual finished badge size.
A 600-DPI printer may produce sharper fine details than a 300-DPI printer, but only when the design, source files, production software, and printing process support those details.
RGB Artwork
Prepare photo ID badge artwork in RGB color mode. RGB is the standard working color mode for the eXpress badging® badge-design and production workflow.
CMYK or Pantone Matching System values may still be supplied as brand references, but the production artwork should be provided in RGB unless the eXpress badging® Production team specifies otherwise for a particular project.
Dye-Sublimation Color Expectations
The eXpress badging® Production team will make every reasonable effort to reproduce an organization’s colors accurately. Exact color matching cannot be guaranteed with dye-sublimation badge printing.
Printed color can be affected by:
- Printer model and printing method
- Printer settings and color profiles
- Ribbon and transfer-film selection
- Card material and shade of white
- Lamination and overlay materials
- Differences among production runs
- The monitor or device used to review the digital proof
Provide applicable RGB, CMYK, or PMS values when color consistency is important. These values serve as references; they do not guarantee an exact printed match.
A digital proof confirms the design, content, placement, and general color appearance. It cannot reproduce the exact appearance of a finished badge. When color is critical, request and approve a physical printed sample before full production.
Organizations requiring tighter color control may need factory-printed custom card stock using an approved commercial-printing process. Minimum quantities, setup charges, proofing requirements, and longer production times may apply.
Full-Bleed Designs
The finished standard CR80 badge size is 3.375 inches × 2.125 inches.
For a full-bleed design, the background artwork must extend beyond the finished card edge. This prevents small production and registration variations from creating unintended gaps between the artwork and card edge.
The required artwork dimensions depend on the production workflow. Use the approved eXpress badging® template or FILE-to-PRINT specification for the selected process. Do not assume that one bleed dimension applies to every printer or workflow.
Direct-to-Card Printing Design Discovery
Direct-to-card printers transfer the image directly to the card surface. Although frequently described as edge-to-edge printing, a narrow white edge may remain on one or more sides.
For direct-to-card designs:
- Extend the background according to the approved design template.
- Do not place a thin decorative border close to the card edge.
- Keep photographs, names, logos, barcodes, and other essential elements inside the approved live area.
- Expect minor edge variation within normal production tolerances.
Reverse-Transfer Printing Design Discovery
Reverse-transfer printers apply a printed transfer film to the card. This generally provides improved edge coverage and is better suited to designs intended to appear fully printed to the card edge.
For reverse-transfer designs:
- Extend the artwork according to the approved reverse-transfer template.
- Keep essential content inside the approved live area.
- Do not use the bleed area for required text, logos, photographs, or functional elements.
- Confirm the production dimensions before submitting completed artwork.
Single-Sided and Duplex Printing
A printer must be configured for duplex printing to print the front and back automatically. Some printers can be upgraded for duplex production, while others require the card to be handled through a separate process.
For two-sided badge designs:
- Provide or approve the front and back as separate designs.
- Confirm the orientation of both sides.
- Identify whether the back prints in full color or black only.
- Keep magnetic stripes, contact chips, signature panels, barcodes, and other functional areas clear as required.
- Confirm whether the same card design applies to every badge or whether backside content varies.
- Review the front-and-back pairing during proofing and production-data review.
Backside content should not be rotated or repositioned based on assumption. The approved front and back must reflect how the badge will be viewed and worn.
Printer Ribbons, Transfer Films, and Black Printing
Printer ribbons and transfer films affect color reproduction, black text, barcode quality, overlays, security features, and durability.
Black text and barcodes may be printed using either composite black created from color panels or a dedicated resin-black panel. Dedicated resin black generally produces sharper black text and more reliable barcodes when properly configured.
The eXpress badging® Production team determines the appropriate ribbon, transfer film, resin-black settings, and printer configuration for the approved badge design. Barcodes and other machine-readable elements must be physically tested with the intended scanning system.
Lamination and Overlays
Lamination can improve badge durability, fade resistance, and resistance to normal handling. Clear, holographic, and other security laminates may be available, depending on the printer and production requirements.
When lamination is included:
- Confirm that the printer, card material, printed design, and laminate are compatible.
- Identify whether one or both sides will be laminated.
- Use the approved laminate type and cutout pattern.
- Do not assume that laminate may cover a magnetic stripe, contact chip, signature panel, or other functional area.
- Keep critical design elements away from laminate cutouts and registration boundaries.
- Test RFID, magnetic-stripe, barcode, and other required functions after printing and lamination.
- Confirm slot-punch compatibility before producing the complete batch.
Some printer configurations support single-sided lamination, while others support dual-sided or multi-material lamination. Manufacturer specifications and the approved project configuration control.
Technology Cards and Uneven Card Surfaces
RFID cards, contact smart cards, and other technology cards may contain embedded components that create surface irregularities.
Direct-to-card printing over these areas may produce color variation, distortion, or incomplete coverage. Reverse-transfer printing may provide improved coverage, but it does not eliminate the need to verify card, printer, laminate, and technology compatibility.
Before full production:
- Obtain the card manufacturer’s current specifications.
- Identify chip, antenna, magnetic-stripe, and approved slot-punch locations.
- Keep critical design elements away from restricted areas.
- Produce a representative test card using the intended design and production process.
- Test the finished badge with the intended readers, scanners, and systems.
Do not infer an antenna or approved punch location from another card model.
Normal Production Variation
Dye-sublimation printing and lamination may produce minor cosmetic variation. Examples may include slight color differences, limited edge variation, or small differences in laminate registration.
A possible defect should be reported when it visibly interferes with a photograph, name, logo, barcode, critical text, or required badge function. Reprint eligibility is determined under the applicable eXpress badging® reprint guarantee and approved project specifications.
Printer Features That May Affect the Design
Confirm whether the selected printer or production process includes:
- 300- or 600-DPI output
- Direct-to-card or reverse-transfer printing
- Single- or dual-sided printing
- Edge-to-edge or over-the-edge coverage
- Color or black-only backside printing
- Resin-black text and barcode printing
- Clear or holographic overlays
- Single- or dual-sided lamination
- Magnetic-stripe encoding
- Contact or contactless smart-card encoding
- UV, fluorescent, watermark, or other visual-security features
- Card-flattening requirements following heat-based printing or lamination
Not every printer supports every feature, and some features require optional modules, specific ribbons, transfer films, laminates, or card materials.
Before Final Design Approval
Confirm:
- The printer model and printing method
- The printer’s applicable resolution
- The approved artwork dimensions and bleed
- The front and back orientation
- The required ribbon and transfer-film configuration
- The card material and embedded technology
- Lamination and overlay requirements
- Barcode, magnetic-stripe, chip, and slot-punch locations
- Required physical and technology testing
- Whether a physical color sample is required
